Bottle Cap Sorting Conveyor: How Caps Are Sorted, Oriented and Delivered 16/10/2026 Food & Beverage / Industries 64 ViewsWhat is bottle cap sorting circular conveyor?Author: ShanGong, Director of Engineering Department | Published: 15th,Oct 2026 | Last updated: 15th,Oct 2026 | Category: Industrial ApplicationsA TallMan oval circular conveyor during its factory test before shipment.A capper rated well above the filler can still hold a bottling line back. When it does, the capping head is rarely at fault. More often the chute has run empty, a cap has jammed at the escapement, or a cap has arrived upside down and been crushed. A bottle cap sorting conveyor prevents these stoppages: it lifts caps out of bulk storage, turns them the right way up, removes the wrong ones and delivers a steady single-file stream to the next machine. That next machine is not always a capper. In closure plants, caps also travel on fixtures through assembly and inspection stations. This guide follows a cap through both kinds of line. As a result, you will be able to choose a sorting route, size the delivery link and write a specification that a supplier can quote against.Making caps rather than filling bottles? What to Send UsWhat Is a Bottle Cap Sorting Conveyor?A cap sorting conveyor is the equipment chain that lifts bulk closures from a hopper, orients each cap the same way up, rejects wrong-way or defective caps, and delivers a single-file stream to a capper, an assembly fixture or an inspection station.Supplier literature often mixes up three terms, so they are defined once here. An elevator lifts caps. A sorter, also called an orienter, turns them the right way up. The delivery conveyor is the chute, air track or belt that carries oriented caps to the next machine. A complete system usually combines all three, and the cap sorter is only one part of it.The term also covers two different lines. On a filling line, the system feeds closures to a capper at the rate the capper consumes them. In a closure plant, by contrast, caps ride on fixtures through assembly and inspection stations. Sorting therefore happens twice there: first to orient incoming components, and then to separate good assemblies from rejects.TallMan builds the precision transfer for that second line, using circular conveyor systems that carry caps between stations. The sorter or bowl is usually selected together with the capper or feeder builder. The same cap path appears on a filling line and inside a cap assembly loop. How a Bottle Cap Sorting Conveyor Works: The Cap Path Step by StepEvery bottle cap sorting conveyor moves caps through the same five stages, from the delivery bag to the bottle or fixture. Each stage has its own failure mode, so each one also adds a line to your specification. The five stages of the cap path, with the reject loop and control signals.Bulk Loading and the HopperCaps arrive loose in cartons or bulk bags. Loading them at floor level and letting the elevator carry them up is safer for operators than lifting cartons above head height. The hopper works as a buffer, so size it in minutes of demand. For example, a cap feeding whitepaper from Frain Group recommends holding 10–15 minutes of demand or more. In addition, fit a level sensor so that nobody has to watch the bin.Specification line: hopper capacity in minutes of demand, with a low-level alarm.Elevating ConveyorAn inclined cleated belt lifts caps out of the hopper. The cleat geometry acts as the first orientation filter, because a cap that does not sit properly on a cleat falls back before it reaches the top.Belt lifting is also gentle on liners and printed tops. The caps are carried, not blown, so they do not strike pipe walls on the way up.Orientation and SortingEvery orienting method exploits something asymmetric about the cap. That feature may be the open side, the depth of the skirt, a hinge, a spout or a dip tube.Machines detect that feature in different ways. Some use gravity and cap weight, some use centrifugal force, some use a vibrating track with tooling, and some use a camera. The next section compares these methods.Specification line: the cap feature that defines “right way up”, marked on the cap drawing.Reject and RecirculationWrong-way caps should go back to the hopper, usually through an air jet or a flap. Defective caps, such as split skirts, missing liners or short shots, need their own exit.Sending both through one path is a common error. In that case, defects recirculate until they eventually reach the capper. A reject counter on each path shows whether the orienter is doing its job. Where the line also has to separate caps by colour or type, a camera with a diverter does that job, because mechanical orienters only respond to shape.Delivery and Hand-OffOriented caps then travel single file to an escapement, a star wheel or an assembly fixture. On a closure line, that fixture may ride on a belt-driven circular conveyor. Because the delivery link is where queues build and caps run short, it has its own section.StageWhat happensWhat can go wrongSensor / control1. TallMan does not build sorters, but we integrate our conveyors with them. The comparison below reflects the questions we ask capper and feeder builders when we plan a line.Cap Sorting Bowl vs Cap ElevatorBuyers often treat these as alternatives, yet they do different jobs. A cap elevator lifts caps from a hopper, while a cap sorting bowl orients them. Many lines therefore use both, with the elevator keeping the bowl topped up so that operators never load it by hand. For simple screw caps, a cleated elevator with the right cleat profile can orient caps on its own. However, closures with hinges, spouts or dip tubes usually need a dedicated orienting stage after the elevator. The deciding variables are closure shape, number of formats and rate.Centrifugal SortersA centrifugal sorter spins caps on a rotating disc. Centrifugal force pushes them against tooling at the rim, which accepts correctly oriented caps and drops the rest. The method is fast and gentle, and it suits lines that run a small number of round formats. In high-speed cap assembly, ASSEMBLY Magazine reports centrifugal feeders replacing vibratory singulation.Vibratory Bowl FeedersA vibratory bowl walks caps up a spiral track, and tooling along the track rejects caps that are not in the target position. It handles a wide range of shapes. On the other hand, changeover depends on tooling, and large caps push up bowl size, noise and rate limits.Pocket, Step and Vertical-Disc FeedersThese feeders suit flat, simple caps. They take little floor space, and some pocket sorters mount directly on the capper frame. Each cap size, however, needs its own tooling.Vision-Guided and Robotic HandlingA camera can locate delicate, polished or complex closures so that a robot can place them. The Frain whitepaper describes SCARA robots placing caps that mechanical orienters would mark. In this case, changeover becomes a software recipe instead of a tooling swap, although the rate is lower than with mechanical sorters.Sorter typeOrientation principleBest-suited capsRelative speedGentlenessChangeoverFootprintCap elevator (cleated)Gravity / cleat seatingMost screw caps, large capsHighHighLow effortTall, narrowCentrifugal sorterCentrifugal force + rim toolingFew round formatsVery highHighTooling swapMediumVibratory bowlVibration + track toolingMany shapes, small capsLow–mediumMediumBowl toolingCompactPocket / step feederPockets or stepsFlat, simple capsMedium–highMediumPer-size toolingVery compactVision / robotCamera + pick-and-placeDelicate, polished, complexLow–mediumVery highSoftware recipeVariesTable: cap sorter types compared. Ratings are relative, drawn from vendor literature and integration practice; a trial with your caps confirms the actual rate.Four ways to find the right-way-up cap.So there is no single best cap feeding system for high-speed bottling lines. High rates favour centrifugal sorters and elevators when formats are few. Many formats or complex closures, in contrast, shift the choice toward orienting tracks or vision.Matching the Sorting Method to the ClosureOne rule shapes every closure decision: the system must run the least favourable cap you will accept. Send samples from both ends of the tolerance range as well as nominal parts, because a bowl tuned on ideal caps can jam on the first batch with short skirts.Three closure families need particular care.Pumps and trigger sprayers. The dip tube can tangle or bend, and the head must face one direction. These usually need an elevator followed by an orienting track that controls the tube, or robotic handling.Flip-top and hinged caps. The lid can open in transit, and a half-open lid will not seat. For these caps, gentle transfers and a lid-closed check before the hand-off matter more than raw speed.Large and heavy caps. Five-gallon water caps and heavy sports caps suit belt elevators at low speed, without tight air-track bends.Cap protection belongs in the specification too. Drops, rough guide rails and tight bends damage liners, printed tops and tamper-evident bands. In addition, polypropylene and polyethylene closures for food contact fall under the FDA rules for olefin polymers in food contact, so contact surfaces should not leave marks or debris on the cap.Closure typeOrientation featureTypical sorting routeWatch-outsPlain screw capOpen side / skirtElevator or centrifugalLiner scuffingFlip-top / hinged capHinge and lidElevator + orienting track, or visionLid opening in transitSports / push-pull capSpoutElevator, belt deliverySpout damage at dropsPump / trigger sprayerDip tube and headOrienting track or robotTube tangling, head directionROPP / aluminium shellOpen sideCentrifugal or elevatorShell dentingChild-resistant capOuter / inner shellElevator + trackTwo-piece separation5-gallon water capSkirt depthBelt elevator, low speedWeight, tight air bendsTable: bottle cap sorting and feeding solutions by closure type. The feature a sorter uses to tell right way up, by closure type. Finally, quote the neck-finish designation on your cap drawing. A finish code removes the ambiguity that a diameter alone leaves. The Conveyor Between Sorter and Capper: Chutes, Air and Belt DeliveryOrientation alone does not keep a line running. Within a bottle cap sorting conveyor, the stretch between the sorter and the capper is a delivery link that holds a queue, absorbs short interruptions and tells both machines what is happening. Many supplier pages skip this stage, yet its design decides how often the capper waits for caps.Gravity ChutesA chute relies on the cap sliding under its own weight. Its angle has to overcome friction between the cap and the rails, while the rail gap has to guide the cap without letting it tilt.As the queue lengthens, the caps at the bottom carry the weight of everything above them. This queue pressure pushes caps to ride over each other at the escapement, which is called shingling, and it rises with chute length and cap weight.Air ConveyingAir tracks move caps over long distances and height changes, which suits plants where the sorter sits on a mezzanine. Their weak points are the bends. There, caps strike the outer wall, and tight radii can mark tops and deform skirts. Light caps can also pick up static charge and cling to the track.Belt and Cleated DeliveryA belt gives positive control of each cap, so it suits heavy, delicate or irregular closures. Its speed must follow the receiving machine. Whether a looped or straight transfer fits your layout is compared in circular vs linear conveyor.Buffer and Level ControlThe delivery link needs two sensors. A full-chute sensor slows or pauses the sorter so that caps do not pile up. A low-chute sensor warns before the capper starves.Size the buffer from demand:Buffer length = demand rate × buffer time × cap pitchWorked example (illustrative figures only): a capper consuming 120 caps per minute, a 60-second buffer and 38 mm caps touching in single file give 120 × 1 × 0.038 = about 4.6 m of track. Two level sensors control the sorter; the buffer is sized from demand. The Capper Handshake in Bottle Cap Sorting ConveyorThe sorter and the capper should exchange at least three signals: cap present, chute low and stop. In addition, the sorter should run faster than the capper consumes caps. Agree that feed-rate margin with the supplier and test it during the trial.Every transfer between belts, wheels and chutes also creates a nip point. Guarding must therefore meet OSHA’s general machine-guarding requirements or the local equivalent.Delivery methodBest forLimitsControl signalsGravity chuteShort drops, uniform capsQueue pressure, shinglingFull / low chuteAir conveyorLong distance, height changeBends, static, delicate capsAir pressure, full chuteBelt / cleated beltHeavy, delicate or complex capsFootprint, speed matchingSpeed follows the receiving machineTable: delivery options between the sorter and the capper. On a closure assembly line, however, caps are handed to a fixture rather than a capper, and that fixture must stop in exactly the same place every cycle.Sorting Conveyors in Cap Manufacturing and Multi-Piece Cap AssemblyFor closure manufacturers, the sorting problem continues after orientation. Multi-piece caps are built from several components, and each one is fed and oriented separately. The assembly then travels through pressing, inspection and good/reject sorting. For this reason, the conveyor that carries the fixtures defines both the station layout and the accuracy every station works to.A TallMan circular conveyor inside an automated assembly line at a customer’s factory.Continuous Motion vs Indexing vs Closed-Loop Pallet TransferThere are three ways to move caps through assembly:Continuous-motion turrets. Tools travel with the part, so the line never stops. This suits very high volumes of round, symmetrical caps that snap together vertically.Rotary indexing dials. The part stops at each station. A dial is compact, but its circumference limits the number of stations.Pallet or fixture transfer. Fixtures travel between stations and stop at each one. A closed-loop version also returns empty fixtures to the start automatically.ASSEMBLY Magazine’s 2013 profile of high-speed bottle cap assembly put continuous systems at 400–800 parts per minute, against 15–250 assemblies per minute for indexing dials and pallet systems. Although the figures are dated, the trade-off still holds: continuous motion leads on volume, while intermittent transfer leads on flexibility and station count. When a Circular Conveyor for Bottle Cap Assembly Makes SenseA closed-loop pallet conveyor with stations along both straights fits when the closure needs more than one snap-fit:Liner insertion and seal checks on screw caps.Hinge closing on flip-top caps after moulding.Pump and trigger assembly, where several components meet in one fixture.Spout and overcap assembly on sports closures.Mixed formats that share one line through fixture changeover.Placing stations on both straights keeps a long process within a compact footprint. The loop also brings empty fixtures back without a separate return conveyor. See our multi-station circular conveyor for a robotic assembly example.Positioning at the StationAt an assembly station, the drive stops the carriage near the work point. A locating pin then inserts into the carriage to fix its final position. The pin, not the drive, sets the repeatability.TallMan’s repeat positioning accuracy therefore depends on the drive and on whether a positioning mechanism is fitted:Drive typeWith positioning mechanism (locating pin)Without positioning mechanismTiming belt drive±0.05 mm±0.5 mmChain drive (chain-driven circular conveyor)±0.03 mm±0.5 mmTable: repeat positioning accuracy of TallMan circular conveyors with locating-pin stations, by drive type.Repeat positioning accuracy at a station, by drive type and positioning mechanism.Liner insertion and press-fit stations generally need the positioning mechanism, whereas transfer-only stations often do not. C Motion’s guide to circular conveyor positioning accuracy explains how each figure is reached.Inspection and Good/Reject Sorting on the LoopA vision station checks each assembled cap for liner presence, hinge closure and seated components. A rejected cap can then leave at a reject gate. Alternatively, its fixture carries it onward while the control system skips the remaining stations for that fixture. TallMan’s control scheme supports RFID-based station skip for this purpose.Transfer typeMotionTypical fitStation flexibilityAccuracy at stationContinuous-motion turretContinuousVery high volume, round snap-fit capsLowSet by toolingRotary indexing dialIntermittentFew stations, compactLow–mediumHigh at the dialLinear pallet transferIntermittentLong lines, many stationsHighDepends on stopsTallMan circular (closed-loop) conveyorIntermittent, closed loopMulti-piece caps, many stations, built-in returnHigh±0.05 mm belt / ±0.03 mm chain with locating pinsTable: transfer options for multi-piece cap assembly.Watch: factory test runs of TallMan circular conveyor lines on our YouTube channel. Two of them, cleanability and format change, are best settled before the layout is fixed.Hygienic DesignConveyors in food environments should avoid ledges, crevices and hollow sections where product and water collect. The EHEDG guideline on hygienic belt conveyors sets out the principles. On a capping line, the same thinking applies to the sorter-to-capper link: open chute rails and tool-free covers are easier to clean than enclosed tracks. On the assembly side, TallMan circular conveyors for food and pharmaceutical lines can be built with:Stainless steel carriers, with a 316 stainless guideway available for washdown or humid processes. A cap sorting conveyor for small bottling lines that run many SKUs is usually judged on how fast it changes format rather than on its top rate. Many lines use both, with the elevator keeping the sorter supplied. A cleated elevator can sometimes orient simple screw caps on its own. What is the best cap feeding system for high-speed bottling lines? No single type is best. Centrifugal sorters and cleated elevators handle high rates when the line runs a few round formats. Complex closures or frequent format changes, however, shift the choice toward orienting tracks or vision handling. A trial with your own caps confirms the rate. Can a cap sorting system separate mixed caps by colour or type?Yes, but not with a mechanical orienter alone, because it only responds to shape. A camera identifies colour or type, and an air jet or diverter gate moves each cap to its own lane. Keep this stream separate from wrong-way recirculation so the two functions do not interfere. Can one cap sorting conveyor handle several cap sizes?Yes, if the formats are defined at the start. Changeover may involve sorter tooling, guide rails, controller recipes and, on assembly lines, fixtures. For that reason, list every format and the target changeover time in the specification. Can pumps and trigger sprayers be sorted automatically?Often, yes. The dip tube must be controlled so it does not tangle or bend, and the head must face one direction. That usually means an elevator followed by a dedicated orienting track, or robotic handling. Send production samples for a trial before committing. How large should the cap hopper be?Size it in minutes of demand. The Frain Group cap feeding whitepaper recommends 10–15 minutes or more. In addition, fit a low-level sensor so the line warns before it runs out.How are wrong-way or defective caps rejected?Wrong-way caps return to the hopper through an air jet or flap. Defective caps, on the other hand, leave through a separate reject path so they do not recirculate. A counter on each path shows whether the orienter is working. When should a cap assembly line use a circular conveyor?A circular conveyor fits multi-piece closures, such as caps that need liner insertion, hinge closing, or pump and spout assembly, because these need many stations and a built-in fixture return. Very high volumes of simple snap-fit caps usually suit continuous turrets instead. See the cap assembly section. What positioning accuracy can a circular conveyor hold at a cap assembly station? On TallMan circular conveyors with a locating-pin positioning mechanism, repeat positioning accuracy is ±0.05 mm with a timing belt drive and ±0.03 mm with a chain drive. Without a positioning mechanism, it is ±0.5 mm.Planning a Cap Sorting or Cap Assembly Line? What to Send UsA bottle cap sorting conveyor keeps a line running when the whole cap path works together: an adequate hopper buffer, an orienting stage matched to the closure, separate reject routes and a delivery link that signals the capper. In a closure plant, a circular conveyor for bottle cap assembly adds one more requirement, namely a fixture that stops in the same place every cycle.TallMan builds the conveyor and the cap-assembly transfer. The sorter is chosen with the capper or feeder builder, and we integrate our line with it.To get a quotation, send:Cap samples, including tolerance extremes, and the cap drawing.Rate at the capper or at each assembly station.Station list and any layout constraints.Environment, whether food, pharma, washdown or cleanroom.Request a Quote — Circular Conveyor System · Watch factory test runs on YouTube · Follow TallMan on LinkedInAbout the author.
